Setting the Potentiometer and gear wheels

A closer view of the potentiometer and the gear wheels are given in the picture above. The potentiometer is mounted on a metal plate connected to the plywood. The knob of the POT is glued to the larger gear wheel. Solder a pair of wires to the POT's terminals (center terminal and either of the other). The pivot rod is shown in the picture. Make a small hole in the other side of the box for the pivot rod to pass through. You can reinforce the rod by fixing a plywood at the outside of the box and pass the rod through a hole in the plywood. The rod needs to be firmly attached to the small gear wheel.

Once the smaller gear wheel is fixed, we can align the larger one so that the teeth are coupled properly. First rotate the larger gear in both directions and find the approximate center position of the potentiometer. Keep the potentiometer at that position. Now adjust the plywood pieces used as support so that the teeth of both the gear wheels are aligned for a proper coupling. They should be tightly coupled. Using sponges below the base plywood support, can give adequately pressured coupling between the teeth.

The back side of the steering wheel's card board box is shown in the figure. The plywood piece reinforces the pivot rod coming out from the inside. The plywood piece if firmly glued to the box's surface. A knob with a cylindrical projection is attached to the end of the pivot rod. Two screws are attached at both the ends as shown. One or two rubber bands need to be stretched between these screws. Using a hot metal blade, make a vertical cut on the plastic knob. The slit thus made can be used to hold the rubber band. Hence when the knob rotates along with the steering (since they are connected), the rubber band gives an opposing force that brings the steering ( gaming / racing wheel ) back to the center position when the steering is released.

There are two pairs of wires coming from the steering unit - the horn wire and the POT wire. These wires can be twisted together and let through a small hole at the back of the card board box. Note down the colour of the wires and where it's purpose, so that we can avoid confusion while interconnecting the units.

The Steering wheel ( gaming / racing wheel ) needs a support for convenient playing. The one I made was suitable for my PC table. The two screws attached to metal plates on the steering unit's card board box can be inserted into holes in the metal plate in my table. You can adopt a technique that suits your table. The projecting metal piece pushes the back of the steering unit down so that the steering wheel has a tilting angle. The metal is mostly screwed on to the card board and reinforced with super glue. Adopt a support that suits your table.
This concludes the steering unit's construction. If you wish, you can add an additional nut-based adjustment at the steering's wheel section so that you can adjust the steering back to the center position, in case the alignment changes with time.
